What is Spray Dryer Exhaust Heat Recovery?

A spray dryer heats large volumes of air to evaporate water from milk, whey and other concentrates. After the drying chamber and the powder separation, that air leaves the plant warm and humid, typically at around 70 to 90 °C (160 to 195 °F). Without heat recovery, all of that energy is blown into the atmosphere, every hour the dryer runs.

Spray dryer exhaust heat recovery captures part of this heat with a finned tube heat exchanger in the exhaust duct and uses it to preheat the fresh inlet air before it reaches the spray dryer air heater. The inlet air enters the steam heater 20 to 40 °C (36 to 72 °F) warmer, so less steam or gas is needed for the same drying temperature. Studies on milk powder plants show savings of around 10 to 15 percent of the dryer’s heat demand from exhaust recovery alone, which makes it one of the most effective energy measures in a powder plant.

Heat Recovery Designed for Powder-Laden Exhaust Air

Spray dryer exhaust is not ordinary warm air. It carries fine, sticky powder particles and is close to its dew point, so a standard heat recovery system would foul quickly and lose its performance. ICARUS designs exhaust heat recovery units specifically for these conditions, so they keep saving energy between cleaning cycles and stay safe for food production.

The most common concept for food and dairy dryers is a run-around coil system. A finned tube coil in the exhaust duct transfers heat to a closed water-glycol circuit, and a second coil in the inlet air duct releases that heat to the fresh air. Because the two air streams never meet, there is no risk of cross-contamination between exhaust air and drying air, and the exhaust and inlet ducts can be far apart in the plant. ICARUS designs both coils and the circuit together for the best balance between recovered heat, pressure drop and pump energy. Read more about our finned tube heat recovery coils.

Powder fines that escape the cyclones or bag filters can stick to cooler surfaces, especially when the exhaust is cooled close to its dew point. ICARUS limits fouling with wider fin spacing, smooth fin profiles and air velocities chosen for the product, and sets the exhaust outlet temperature with a safe margin above the sticky zone. Units can be designed for wet cleaning and clean-in-place, with drainable casings, sloped bottoms, inspection doors and connections for cleaning nozzles, so the heat transfer surface stays clean without long production stops.

Humid exhaust air, condensate and cleaning agents create a corrosive environment. ICARUS builds exhaust heat recovery units fully in stainless steel AISI 316, including tubes, fins, headers and casings, so the unit withstands both the process and repeated cleaning. This also meets the hygiene expectations of dairy and infant formula plants, where every component in the air path is part of the food safety assessment. See our stainless steel heat exchangers for waste heat recovery.

The recovered heat is most valuable when the inlet side is designed with it in mind. ICARUS can supply the preheat coil as the first stage of a complete multi-stage air heater, followed by condensate, low pressure and high pressure steam stages. For plants working toward electrification, the exhaust heat recovery circuit can also serve as a heat source for an industrial heat pump that lifts the recovered energy to a higher temperature. The same approach works for fluid bed dryers and other drying processes.

Many spray dryers in operation today were built without exhaust heat recovery, or with units that have fouled beyond recovery. ICARUS designs retrofit solutions that fit into the existing exhaust and inlet ductwork, based on your measured air flows, temperatures and available space. Because the savings start the day the system goes into operation and continue every hour the dryer runs, the payback on a running dryer is often attractive.

FAQs about Spray Dryer Exhaust Heat Recovery

Published studies on milk powder plants show savings of around 10 to 15 percent of the dryer’s heat demand from exhaust heat recovery alone, with more possible when it is combined with other heat integration measures. The actual saving depends on the exhaust temperature and dew point, the inlet air temperature, the product and the operating hours. ICARUS calculates the expected savings for your dryer before you invest.

Fine powder particles can stick to cooler surfaces, especially sticky products that contain lactose. ICARUS limits this with wider fin spacing, suitable air velocities and an exhaust outlet temperature kept safely above the sticky and dew point zone. Units can be designed for wet cleaning and clean-in-place, so remaining deposits are removed during regular cleaning cycles.

A run-around coil system uses two finned tube coils connected by a closed water-glycol circuit. One coil picks up heat from the exhaust air and the other releases it to the fresh inlet air. Because the air streams never mix, the system is safe for food production and works even when the exhaust and inlet ducts are far apart.

Yes. Many spray dryer heat recovery projects are retrofits. ICARUS designs the exhaust coil, the inlet preheat coil and the circuit to fit the existing ductwork, based on measured flows and temperatures. Installation can usually be planned around a scheduled maintenance stop.

For exhaust air in dairy and food plants ICARUS builds fully in stainless steel AISI 316, including tubes, fins, headers and casings. This resists the humid exhaust, condensate and cleaning agents and meets the hygiene requirements of food production. For the inlet preheat coil, the material is chosen based on the air quality and hygiene level of the dryer.
