Hot, clean drying air for food and dairy powders
Spray Dryer Air Heater
Elevating global standards with exceptional, unmatched Dutch craftsmanship in advanced industrial heat exchange.

What is a Spray Dryer Air Heater?
A spray dryer air heater, often called the main air heater, heats the filtered drying air before it enters the spray dryer chamber. Liquid concentrate such as milk, whey or infant formula is atomized into this hot air, and the water evaporates within seconds to form powder. Depending on the product, the inlet air reaches temperatures between roughly 150 and 250 °C (300 to 480 °F), and the air heater is responsible for the largest share of the dryer’s energy consumption.
In food and dairy plants the drying air is heated indirectly, usually with steam, so no combustion gases ever touch the product. ICARUS designs and builds these heaters as multi-stage steam heating coils in hygienic stainless steel housings, engineered around the air flow, steam pressures and inlet temperature of your dryer.

Engineered for Efficient and Hygienic Drying
A spray dryer runs around the clock, and every degree of inlet temperature and every kilogram of steam counts. ICARUS engineers the air heater as a complete system: staged for maximum energy recovery, built to food plant standards and designed to run reliably between cleaning stops. Whether you build dryers, operate a milk powder drying plant or upgrade an existing line, we tailor the heater to your process.
Multi-Stage Heating with Condensate Recovery
Most spray dryer air heaters work in stages. The first stages preheat the air with condensate returning from the steam sections, recovering heat that would otherwise be lost. The next stages use low pressure and high pressure steam to bring the air up to temperature. ICARUS builds complete main air heating systems with integrated condensate cooling stages, so you get the highest outlet temperature from the lowest steam consumption. Combined with spray dryer exhaust heat recovery, the steam demand of the dryer can be reduced significantly.
High-Pressure Steam Coils and Final Heaters
To reach the high inlet temperatures that many powders need, the last heating stage runs on high pressure steam or on a separate final heater with thermal oil, indirect gas or electric elements. These sections see large temperature differences and high pressures, so tube materials, wall thickness, header design and thermal expansion are critical. ICARUS designs high pressure steam to air coils with proper condensate drainage to prevent water hammer, and can build final heaters for thermal oil systems. Pressure parts can be designed to PED or ASME Section VIII.
Hygienic Stainless Steel Construction
Drying air touches the product directly, so the air heater is part of your food safety concept. ICARUS builds casings, frames and drip trays in stainless steel AISI 304 or 316, with smooth surfaces, sloped bottoms and no hidden corners where dust or moisture can collect. Fin and tube combinations are selected for strength at high temperature and to prevent fin damage that could release particles into the air stream. Inspection doors and removable sections make cleaning and inspection straightforward. Read more about our food grade stainless steel heat exchangers.
Applications in Dairy and Food Powders
ICARUS spray dryer air heaters are used for skim and whole milk powder, whey and permeate powders, infant formula, coffee and creamers, egg and plant protein powders, flavors and starches. The same heater technology is used for the inlet air of fluid bed dryers and integrated fluid beds on multi-stage dryers. Each application has its own temperature profile, hygiene level and cleaning regime, and we design the heater accordingly.
Replacement, Capacity Upgrades and Cold Climates
Existing heater sections reach the end of their life through steam side leaks, erosion or fatigue from years of thermal cycling. ICARUS builds replacement sections that fit the existing duct, flanges and steam connections, so the dryer can be back in production after a short stop. When you want more powder from the same dryer, we can redesign the heater for a higher inlet temperature or air flow. For plants in cold climates, we design the first stages with freeze protection so condensate never freezes in the coil during winter start-ups.

Transforming challenges into opportunities
Energy costs, product quality and uptime all come together in the spray dryer air heater. An undersized or failing heater limits your inlet temperature and therefore your output, while an inefficient one wastes steam every hour of the year. ICARUS turns that challenge into an opportunity: our engineers design a heater that delivers the temperature you need with the lowest possible energy use, and keeps doing so between your cleaning cycles.

FAQ about Spray Dryer Air Heaters
How hot does the air in a spray dryer get?
Inlet air temperatures in spray drying typically range from about 150 to 250 °C (300 to 480 °F), depending on the product and the dryer design. Heat-sensitive products such as infant formula are often dried at the lower end, while products like skim milk powder can tolerate higher inlet temperatures. The air heater must deliver this temperature reliably at full air flow.
Why are spray dryer air heaters usually heated with steam?
Steam heating is indirect, so no combustion products come into contact with the drying air or the product, which is essential for food safety. Steam is also widely available in dairy and food plants, and the condensate can be used to preheat the air in a first stage. For temperatures above what the available steam can reach, a final heater with thermal oil, indirect gas or electric elements is added.
How can I reduce the energy consumption of my spray dryer?
The biggest gains come from using condensate to preheat the air, from recovering heat from the dryer exhaust air and from a well designed heater with low air side pressure drop. ICARUS designs multi-stage air heaters with condensate cooling stages and exhaust air heat recovery units that together can significantly reduce the steam needed per kilogram of powder.
Can ICARUS replace the air heater on an existing spray dryer?
Yes. We design replacement sections that fit the existing duct, flanges and steam and condensate connections, based on drawings, photos and measurements. Where useful, we improve materials, staging or capacity at the same time, so the new heater performs better than the original.
What information do you need to quote a spray dryer air heater?
We need the air flow, the required outlet temperature, the air inlet conditions including the winter design temperature, the available steam pressures or other heating media, the product and hygiene requirements and the available space. For replacements, drawings or photos of the current heater help a lot. If some values are unknown, our engineers will help you complete the specification.
